I recently fabricated a pair of replacement LED headlamps: got a pile of white LEDs (w/resistors) from Hong Kong really cheap via eBay, a piece of strip circuit board from mouser, some RTV moulding rubber, and some crystal clear casting epoxy. Whipped out my soldering iron and presto replacement LED headlight bulbs that replace the pair of incancendent sealed-beam bulbs I got for my HPV trike. Oh, my HPV trike also has turn signals, tail lights, and brake lights. All made with 10mm LEDs (some yellow (front and side), some red (rear)). These are all made with PVC electrical conduit fittings and potting compound, with the odd 555 and small power transistor here and there. You can get single LEDs from Radio Shack, although in non-trivial quantities Mouser, Digi-Key, and some other electrical supply places are much cheaper. And eBay if you want large quantities cheap.
